The whole wood serves as the matrix, combined with small amounts of bioderived saponins and water recycled in a closed-loop system. This approach yields a foam that is biobased, compostable, and thermally stable up to 85°C, while maintaining a substantially lower cost than conventional polystyrene (PS) foams as confirmed by life cycle analysis.
The foam can be tailored in cell size and density by adjusting the type of gas used and saponin formulation, enabling customization for diverse industries including construction, food and beverage packaging, and consumer goods. The closed-cell foam structure provides excellent cell stability, allowing it to be transformed into finished products using conventional polymer processing techniques such as vacuum forming, profile extrusion, or in-cavity foam molding.
The foam technology has been validated through laboratory-scale production and characterization using wood sourced from Canadian forest residues. Life cycle analysis has confirmed a considerably lower cost compared to conventional PS foams. The next stage of development involves creating prototype single-use cups and plates to test performance across various environments and customer use cases. This prototype phase is expected to take approximately six months and will validate the foam's suitability for compostable, thermally stable, and low-cost packaging applications. Further work is needed to expand the technology into additional single-use food service products and construction insulation applications.
